Masonry repair is what you need when the brick itself has failed, not just the mortar between it. Spalled faces, cracked units, displaced courses, a leaning stack, a deteriorated firebox — these are brick problems, and repointing will not solve any of them.

Spalling: What It Is and Why It Happens

Spalling is when the face pops off a brick, leaving a rough, exposed interior. It looks like flaking, chipping, or crumbling, and once it starts it accelerates, because the exposed interior of a brick absorbs water far faster than the fired outer face did.

The mechanism is simple. Water gets into the brick, freezes, expands, and pushes the face off. In the Chicago area that happens dozens of times each winter. What lets the water in is almost always a failure above: a cracked crown, a missing cap, open mortar joints, or bad flashing. Occasionally it is the wrong material — interior-grade or salvaged brick used where it is exposed to weather, or a hard Portland-heavy mortar that forces movement stress into a softer brick.

Spalled brick cannot be repaired. The unit is compromised and has to be cut out and replaced. Coating or painting over it traps more moisture and makes it worse.

What Chimney Masonry Repair Involves

For scattered damage we cut out the failed units individually, clean the surrounding joints, and set matched replacement brick in mortar mixed to suit the surrounding masonry. Matching matters: brick color, size, and texture vary a lot across Chicago-era housing stock, and we source units that blend rather than announce themselves.

For concentrated damage we take down and rebuild the affected section, which is usually the part above the roofline where exposure is worst. Rebuilding a section is often less expensive and always more durable than replacing thirty individual bricks in the same area. Where the damage runs below the roofline or the structure is unstable, the conversation becomes a full chimney rebuild.

Warning Signs That Need Attention Now

Some masonry problems are cosmetic for years. A few are urgent. Call promptly if you see the chimney leaning away from the house, a visible bulge or bow in one face, a horizontal crack running through several courses, brick or large mortar pieces landing on the roof or in the yard, or a gap opening between the chimney and the wall of the house.

Those indicate structural movement, not just weathering. A chimney that is leaning is a falling hazard, and the failure is usually sudden when it comes. In the meantime, less urgent but worth scheduling: spalled faces, stair-step cracks in the mortar, white efflorescence staining, and debris in the firebox.

Firebox and Smoke Chamber Repair

The interior masonry takes a different kind of abuse. A firebox is built from firebrick set in thin refractory joints, and those joints open up from thermal cycling. Gaps wider than about a sixteenth of an inch, cracked or missing firebrick, or a floor that has dropped all mean heat is reaching the surrounding structure.

Above the firebox, the smoke chamber is frequently built with corbelled brick left rough and unparged. Those steps create turbulence, hurt draft, and collect creosote. Parging the smoke chamber smooth is one of the higher-value repairs we do — it improves how the fireplace draws and reduces buildup at the same time. Both problems are typically found during an inspection, which is $205 with a photographed report.

Chimney Flashing

Flashing is the metal that seals the joint where the chimney passes through the roof, and it is one of the most common sources of interior water damage blamed on the chimney. Correct flashing is two-part: step flashing woven into the shingle courses, and counter flashing let into a cut groove in the mortar joint and sealed. Roofing cement smeared over the joint is not flashing; it is a temporary measure that fails within a few seasons and is what we usually find.

What Masonry Repair Costs

Brick repair is priced by scope: how many units are being replaced, whether a section is being rebuilt, the height and size of the chimney, roof pitch, and whether scaffolding or a lift is needed. Replacing a few spalled bricks at the top of an accessible chimney is a modest job. Rebuilding everything above the roofline on a three-story house with a steep slate roof is not.
